The real cost of a botched repair discovered mid-voyage
A cheap weld at berth is expensive in blue water. A breakdown of what a rework at sea actually costs — and how to avoid it.
Every superintendent has inherited a repair that looked closed at berth and was not. The cost of finding out five days into a voyage is not linear with the cost of the original repair. Here is what the arithmetic really looks like.
The direct cost bucket
- Deviation to a port of refuge or emergency yard
- Emergency mobilisation of a repair crew or riding team
- Airfreighted parts and specialist tooling
- Class attendance out of routine hours
On a typical piping or plating rework, this bucket alone runs USD 40k – 120k before anyone talks about hire.
The indirect cost bucket
- Charter hire lost during the deviation
- Bunker consumption on a longer route
- Late arrival penalties at the load or discharge port
- Reputational cost with the charterer
This bucket usually exceeds the direct cost by a factor of two to three on any real trade.
The insurance question
A repair that fails within a defined warranty period should be recoverable from the yard that did it. In practice, the yards this happens most often at do not honour the claim, or dispute the scope of the rework, or are simply not around to answer. The cost stays with the owner.
Where botched repairs come from
In our experience, three sources:
- Welder not certified for the material or thickness. Discovered when the weld cracks under thermal cycling.
- Wrong consumable. Used what was on the shelf rather than what the WPS specified.
- No NDT. The defect was there at completion but nobody looked.
All three are prevented by insisting the contractor produces welder certificates, WPS, consumable batch and NDT report — before the crew leaves the vessel.
